Quick answer

What are double wall boxes?

Double wall boxes are made from BC flute board. That is a B flute and a C flute bonded together, about 1/4 in (7 mm) thick. They resist crushing and punctures much better than single wall, which is why shippers pick them for heavy, breakable or stacked goods.

What is a double wall box?

Cut a double wall box open and look at the edge. You will see two rows of arches stacked on top of each other.

That is BC flute. A B flute and a C flute are glued together, with one liner on each face and a third liner sandwiched between them.

The finished wall is about 1/4 in thick. It holds weight from above and shrugs off knocks that would dent thinner board. Every size we make sits in our corrugated and shipping box range.

When should I choose double wall over single wall?

Single wall handles most light packages fine. Double wall costs more, so it should earn its place.

The table compares our boards. Thickness figures are approximate. Our single wall versus double wall comparison goes deeper.

  • The contents are dense for their size, like books, canned goods or hardware.
  • The product can crack, such as stoneware, glass or framed art.
  • Cartons will sit stacked in a stockroom or on a pallet.
  • Orders cross the country and get handled many times.
  • The box will be reused for returns, storage or a move.

Who buys double wall boxes?

Anyone shipping goods that are heavy, breakable or both. Etsy potters, Shopify kitchenware stores and wholesale distributors all order them from us.

Book sellers like double wall because paper is dense and splits weak seams. Subscription brands use it for bottle and jar sets. Warehouses put it at the bottom of stacks.

Restaurants and offices order it for storing equipment and supplies. The boxes keep their shape through many trips.

What size double wall box should I order?

Measure the product, or the stack of products, then add space for padding. Double wall absorbs more shock itself, so you can often use less filler than in single wall.

Think about lifting, too. A big box full of dense goods gets heavy fast, and heavy boxes get dropped. Two medium boxes are often the smarter choice.

The thick wall also makes the outside larger than the inside. We handle that when we set the outer dimensions. Our guide to measuring a box shows how.

Should I get a slotted carton or a mailer?

The slotted carton is the everyday choice. It packs deep items fast, takes tape well and stacks square. Most warehouse and moving orders use it.

A double wall mailer folds from one sheet into a tray with a lid that locks shut. No tape is needed, which makes for a tidy unboxing. Gift brands shipping stoneware or bottle sets like it.

Mailers fold with a little more effort because the creases are deeper. Give your packers a day to get used to them.

Can double wall boxes be printed?

Yes. Many buyers keep them plain kraft and add a label or a one color logo. That suits the job and keeps costs sensible.

You can also choose two color or full color CMYK, outside and inside. A white outer liner makes colors brighter. Matte or gloss lamination, spot UV, foil stamping and embossing are available too.

Place your logo in Design Your Box and our designers will lay out the artwork for free.

Can I add hand holes or inserts?

Hand holes are a popular add-on for large cartons. The thick board around each cutout gives a firmer grip than thinner board would.

Inside, dividers separate bottles, corner pads protect frames and fitted trays hold odd shapes still. For glass, browse our corrugated dividers for bottles and jars.

How do I pack a double wall box?

Taping only the center seam lets the flaps lift under load. The H pattern matters most on heavy boxes.

  1. Fold the bottom flaps and run tape along the center seam.
  2. Add a second strip across each edge seam so the tape forms an H.
  3. Put a layer of padding on the base for breakable items.
  4. Set the heaviest piece in the middle, clear of the walls.
  5. Fill every gap with paper or an insert, then close and tape the top in the same H pattern.

What mistakes should I avoid with double wall?

The first is using it for every order. It is bulkier and heavier, so light items can cost more to ship for no benefit. See our notes on keeping box shipping costs down.

The second is skipping padding. The board stops crushing, but loose glass still breaks if it rattles.

The third is ordering too large. Oversized boxes full of dense goods are hard to carry and easy to drop.

How long does a double wall order take?

You get a free design proof first. Once you sign off on it, your boxes spend 4 to 6 business days in production.

Shipping is free and tracked to any US address, with 2 to 3 business days in transit. The flat bundles are thicker than single wall, so clear a little extra shelf space.

Double Wall Boxes: questions

12 answers
How thick is double wall cardboard?

BC double wall is about 1/4 in (7 mm). Single wall C flute is about 5/32 in (4 mm), so the extra thickness is easy to feel.

Why is double wall board called BC flute?

The name comes from the two layers inside the wall: a B flute and a C flute bonded together. Three paper liners hold those layers in place and give the board its 1/4 in thickness.

Is double wall worth paying more for?

For heavy, breakable or stacked goods, usually yes. Light packages do fine in single wall and ship at lower weight.

Can I order double wall mailers?

Yes. They fold into a tray with a locking lid, which works well for heavy gift sets and fragile items.

Can you cut hand holes in the boxes?

Yes. Hand holes are common on larger cartons and make heavy boxes much easier to carry.

Can double wall be printed in full color?

Yes. Full color CMYK works on it. A white outer liner gives the brightest result.

Will these boxes stack on a pallet?

They are a common pick for tall stacks. Line up the corners so the load sits on the walls.

Do I still need padding inside?

Usually. The wall resists crushing, but fragile goods need filler or inserts so they cannot shift.

Are they good for moving and storage?

Yes. They carry books and kitchen items well and hold up over several moves.

Are double wall boxes harder to fold than single wall ones?

A little. They arrive flat in banded bundles and fold by hand, but the thick BC board creases firmly, so press harder along each score line. Mailers take a bit more effort still.

Should I give inside or outside dimensions?

Give inside dimensions. The thick wall changes the outer size, so we calculate it from your inside length, width and height.

How fast can I get double wall boxes?

After you approve the proof, your order spends 4 to 6 business days in production. Free tracked shipping then takes 2 to 3 business days.
