What is a mailer box with an insert?
It is a regular folding mailer with a second piece of board sitting on the base. The insert is cut so each product drops into its own slot or recess.
Layouts vary a lot. One might be a raised platform with a single rectangle for a boxed gadget. Another might be an L-shaped pocket, a row of round cavities, or a cradle for two bottles and a jar.
If you already own boxes and only need the board layer, look at our made-to-fit corrugated inserts instead.
Why put an insert inside a mailer?
Boxes get tossed, tipped and stacked on their way to a front porch. Without an insert, bottles clink, labels scuff and caps loosen.
A fitted layer stops that movement. It also cuts down on crinkle paper or bubble wrap, which saves packing time at your table.
Then there is the unboxing. A set where every item stands in its place looks planned, and a customer can see at once that nothing is missing.
Which insert style suits my products?
Match the style to the shape. Round things sit best in cavities, flat things on a platform, and tall bottles in a cradle that grips the neck and the base.
Mixed kits can combine styles in one insert. Tell us everything that goes in and we will sketch the layout on your proof.
| Insert style | Made from | Best for |
|---|---|---|
| Raised platform with cut-outs | E or B flute corrugated | Single devices and boxed items |
| Folded cradle | Kraft or white paperboard | Bottles, droppers, tubes and jars |
| Round cavities | Corrugated or paperboard | Candles, tins, vials and samples |
| Grid dividers | Corrugated or paperboard | Equal items packed in rows |
How do I measure products for an insert?
Measure each item at its widest and tallest point. Include caps, pumps, labels and any sleeve. A bottle with a pump head is much wider on top than at the base.
Send us those numbers along with how you want the pieces arranged. A quick phone photo of the products laid out on a table helps a great deal. We then size the box around the insert.
Our guide on how to measure a box correctly walks through the basics. Also mention if your product sizes drift from batch to batch.
Can the insert be printed?
Yes. You can leave it plain or print it to match the box. A kraft insert inside a kraft mailer looks natural, and a colored insert can echo your brand color.
Print options are plain, one color, two color or full color CMYK, inside and outside. Finishes include uncoated kraft, matte or gloss lamination, spot UV, foil stamping and embossing.
Many shops print only the box and keep the insert plain. A short label under each pocket, such as a product name, is a nice extra for sets.
Which board should the mailer use?
Choose by what the full set weighs once packed. Light items such as lip balms, tins and sample vials do well in E flute, about 1/16 in thick.
Glass bottles and heavier kits are safer in B flute, about 1/8 in. The thicker wall gives the insert a firmer frame to sit in.
For very heavy sets, ask about a double wall outer carton that holds the finished mailer.
How do I pack a mailer with an insert?
The steps never change, so a new helper learns them in minutes. Sets go together faster than wrapped and padded items.
- Store inserts flat and dry, since bent board will not sit level
- Check that every pocket is filled before you close the lid
- Pack one test box from your proof before a big run
- Fold the mailer and set it open on your packing table.
- Drop the insert in and press it flat against the base.
- Place each product into its pocket, heaviest first.
- Lay a card or sheet of tissue over the top if you use one.
- Close the lid and seal the box for shipping.
What mistakes should I avoid with inserts?
Most trouble starts with measuring. A bottle measured without its cap, or a jar without its label, ends up in a pocket that is too tight.
Another slip is leaving no headroom. A lid that presses on a pump head can push it down in transit.
Buying the insert and the box from different suppliers also causes poor fits. Ordering both from one quote avoids that. Finally, think about the customer: a small thumb notch makes it easy to lift an item out.
Can you make foam inserts?
Some brands ask about foam for electronics. Our standard inserts are corrugated board and paperboard, which are light and ship flat with the box.
If you think foam is the only answer, tell us what the product is. We will suggest a board layout, or confirm what we can supply when we send your quote.
A raised platform often does well here. It lifts the item off the base, so bumps at the bottom of the carton never hit it directly.
How do I order mailer boxes with inserts?
Box and insert are quoted together, from $0.30 a box. The exact figure arrives by email within one business day. Start with our quote request page, or email photos to info@ordercardboardboxes.com.
You get a free design proof showing both pieces before anything is printed. Production takes 4–6 business days after you approve it. Free tracked shipping to any US address follows, with 2–3 business days in transit.
Mailer Boxes with Inserts: questions
12 answersAre the box and insert made together?
Yes. We lay out the insert first, build the box around it, and send both on one quote and one proof.
What are the inserts made from?
Standard inserts are E or B flute corrugated, or kraft or white paperboard.
Can I buy only the insert?
Yes, though fit is easier when we make the mailer too. Send the inside size of your current box plus your product sizes.
What product sizes do you need from me?
Length, width and height of each item at its widest point, with caps and pumps on. A photo of your intended layout helps.
Will a bottle stand upright in the insert?
Yes. A folded cradle can grip the base and neck so the bottle stays upright through shipping.
Can the insert carry printing?
Yes. It can stay plain or match the box, and it can include a label beneath each pocket.
Does an insert add much shipping weight?
A little, but it often replaces loose fill. With paperboard or E flute the difference is usually small.
Do you offer foam inserts?
Our standard inserts are board. Ask us if you think you need foam, and we will confirm options on your quote.
Is a set faster to pack with an insert?
Usually yes. Once the insert is in, each item drops into place with no wrapping or stuffing.
Can I see the layout before printing?
Yes. Your free design proof shows the box and the insert, with each pocket marked.
What if the insert or mailer arrives misprinted or damaged?
Report it within 10 days of delivery and include photos of the box and the insert. We will reprint the set or refund you.
How soon will my mailers and inserts be at my door?
Both pieces are made in the same run, which takes 4–6 business days once you approve the proof. Free tracked US shipping then arrives in 2–3 business days.
